Reusable insulation blankets vs. traditional industrial thermal insulation – comparison and areas of application

Today, several solutions are available to achieve more efficient insulation of industrial steam systems. Alongside traditional, rigid insulation methods, removable and reusable insulation blankets are gaining increasing importance.

Their major advantage over traditional rigid insulation solutions is that while rigid systems can typically only be removed through destructive dismantling, these modern solutions can be removed and reinstalled easily, quickly, and repeatedly on the required surfaces.

They are particularly advantageous in cases where fittings need to be inspected, maintained, or repaired regularly, as insulation blankets can be removed and reinstalled without damage. In contrast, dismantling traditional insulation often results in damage and deformation which, depending on severity, can lead to significant efficiency losses, energy waste, or premature replacement of insulation.

In general:

  • for longer piping systems, traditional insulation is usually the more practical choice,
  • for fittings, however, reusable insulation is the only truly effective solution.

 

Traditional insulation

Advantages:

  • Durable, and in certain environments may offer a longer service life.
  • In piping systems, it can provide better thermal insulation performance and may be a more cost-effective solution.

Disadvantages:

  • Removal is difficult and often involves damage or destruction, making reuse impossible.
  • After dismantling, insulation efficiency may decrease significantly due to deformation or damage.
  • Following removal, damaged elements often need to be re-manufactured or repaired, resulting in substantial additional costs and downtime.
  • It complicates or discourages regular inspections, which may lead to premature system failures.
  • Removal often generates dust, debris, and waste.
  • Its use is limited in complex geometries, fittings, and equipment.

Reusable, removable insulation blankets

Advantages:

  • Easy to remove and reinstall
  • Can be reused multiple times over many years
  • Significantly simplify and speed up maintenance and inspection work
  • Custom-manufactured for any shape or size
  • Applicable even on complex and variable geometries: flexible, modular, configurable, providing solutions for almost any fitting or piece of equipment

Disadvantages:

  • Higher initial investment cost
  • May be more vulnerable to damage from sharp objects or rough handling

Key factors when choosing insulation

  • Maintenance requirements:
    If frequent access to fittings, valves, or flanges is required, reusable insulation blankets offer a significant advantage.
  • Costs:
    Traditional insulation may seem cheaper initially, but reusable blankets pay off in the long term, as they do not require re-insulation after each maintenance cycle.
  • Environmental impact:
    Reusable insulation solutions reduce unnecessary waste, offering a more sustainable alternative.
  • Area of application:
    • For long, straight piping systems where frequent or rapid access is not required, traditional insulation is the preferred solution.
    • For fittings, valves, equipment, and complex geometries, reusable insulation blankets provide the optimal solution by combining effective thermal insulation with fast maintenance access.

 

During the commissioning of new plants, everything is often insulated using traditional methods, as project handover typically requires all surfaces to be insulated. However, during maintenance, these rigid insulation systems are removed and, in many cases, are never reinstalled. This results in significant energy losses and occupational safety risks. TAS reusable insulation blanket systems provide a sustainable and cost-effective solution to this problem.

Example project – insulation of a steam distribution system in a new plant

The steam distribution system of a newly constructed industrial plant was originally insulated using traditional insulation. The primary deciding factor was the lower initial cost. However, it soon became apparent that this was a serious mistake.

Due to limited space and complex geometry, the traditional insulation could not be removed, making necessary maintenance work practically impossible. Each maintenance operation would have required dismantling and rebuilding the insulation, resulting in significant additional costs, downtime, and unnecessary waste generation.

Plant management recognized the issue and turned to us for a solution. After precise on-site measurement, we designed and replaced the entire traditional insulation system with a multi-part, removable, and reusable TAS insulation blanket system. The new insulation:

  • enabled fast and damage-free access to fittings,
  • eliminated recurring re-insulation costs,
  • significantly reduced maintenance time by allowing technicians to access components within minutes, saving valuable operational time,
  • provided more effective energy savings through precision-fit design,
  • adapted to complex and variable geometries where traditional insulation had limitations,
  • allowed partial replacement thanks to its modular design,
  • offered a more sustainable long-term solution through careful planning and the use of high-quality materials, as the insulation blankets can be reused after every maintenance cycle throughout their service life.

The “before–after” images clearly demonstrate the difference: while traditional insulation hindered fast access and proved impractical on complex surfaces, reusable insulation blankets provided flexibility, quick access, and significant cost reduction. The plant not only corrected a flawed initial decision but also gained a more efficient and economical long-term solution.
